Remote sensing and monitoring of equipment and pipelines in industrial, water and petrochemical installations is becoming increasingly popular. Remote monitoring eliminates the need for constant manual measurement and enables planned intervention and correction to take place, reducing costly failures and emergency shut-downs of plant. Remote sensing systems typically use a range of permanently installed wireless enabled sensors which can   measure the thickness of pipes for signs of corrosion, flow direction, flow rates and other critical parameters as part of a control and monitoring system.

Many such systems use readily available TNC waterproof coaxial connectors for RF signals which Intelliconnect offer as a standard product. Intelliconnect became aware of a growing requirement from their TNC connector customers for a matching multi-pin connector for control signals. This new connector would simplify equipment design and manufacture and improve the design, functionality and appearance of the final control panel or equipment.

Intelliconnect has developed a range of multi-pin connectors capable of handling 3 amps of signal current and rated to IP68 in its unmated condition. In order for the connector to be fitted alongside waterproof TNC connectors used for RF antennas and provide a uniform panel design the 4 contact pins required were installed into the same style connector shell. The insert design is keyed to ensure positive mating and eliminate the possibility of damage by miss-mating.

The connector is designed to handle power as well as low voltage signals enabling switching and actuation of electro-mechanical devices. The maximum space between the contacts in a TNC body allows for an operating voltage of 300v RMS with a dielectric withstanding voltage (DWV) of 1000v RMS. The Insulation resistance of the connector is 5000MΩ to ensure reliable operation in high altitude or high humidity applications and the durability rating is specified at 500 insertion cycles minimum.

To allow for all possible environmental conditions in use, from sub-zero arctic like conditions in places such as Russia and Alaska through to the heat of Texas or Saudi Arabia an operating range of  -65⁰C to + 165⁰C is standard. All metal components are standard nickel plating over a brass body to meet TNC specification Mil-prf 39012 enabling both the Intelliconnect 4 way quadraxial connector and RF TNC connector to be fitted into equipment and offer a uniform design both aesthetically and functionally.

Intelliconnect have extended this new waterproof multi-pin connector range from 2 up to 14 way connectors.  All models are rated to IP68, waterproof in their unmated condition to a depth of 20m for a period of 4 hours minimum. The external transmitter, where a connector is required, transmits RF signals through to the implant via a magnetic connection to reduce the possibility of patient infection. The transmitter processes the RF signals from the microphones through a speech processor and then into the internal implant which connects to the cochlear allowing the person to “hear” the sound.

After suffering failures of standard connectors a major manufacturer of cochlear implant technology  approached Intelliconnect with a request to develop a rugged, reliable quick disconnect waterproof connector that would be suitable for use in such a medical system application.

The proposed connector was to be in the external transmitting/processing part of the device and needed to be extremely rugged and reliable.

Latest estimates of the number of people with implants fitted is close to 200,000 with the reliability of all components expected to be in excess of 99.5 %. High reliability, fast turnaround custom designs and exceptional customer service were among the reasons that led the customer to approach Intelliconnect to create this new connector.

The custom designed connector had to be waterproof, as the connectors were used  close to the skin, and had to be able to be used in normal domestic environments such as swimming pools, showers, baths and high humidity environments such as saunas, steam rooms etc. The design had to be small enough to fit into the transmitter equipment, but still rugged enough to allow a push/pull connection style be incorporated.

The brief required a new design of connector to be initiated, as two important features –namely waterproof integrity and a push pull connection rather than a coupling nut were required to allow ease of use and performance under severe environmental conditions.

The design was based around a modified MCX connector, with the waterproofing rating of IP68 in the unmated condition. This is the equivalent of 10m immersion in water, tested for a minimum period of 4 hours. (In fact the connector has been tested to way beyond this level, 60m without leaking thus ensuring a safety factor of 6).

The application required several thousand disconnects during the product lifecycle, and this meant a development programme needed to be undertaken to ensure the latching mechanism, spring forces and engagement and separation forces be consistent and qualified for the specified number of mating and unmating cycles. This was finally tested to 3000 cycles, and the performance of the connector verified to be within the specified limit after the full life cycle testing.

Other requirements that were subjected to a full qualification test programmes included:

A very wide ranging temperature envelope, giving sufficient safety margins for any eventuality- the temperature envelope being defined from -65 C to +165 C to ensure full operation with a significant safety margin (to increase reliability) over a wide operating temperature range.

The operating frequency range of DC to 6 GHz enables all transmitted signals to be fully processed without any subsequent signal degradation.

Insulation resistance of 5 Mohm allows for any moisture or humidity to be present without compromising safety or performance of the device.

The voltage rating 335v RMS gives a large engineering safety factor within the connector design so that any fault condition can be safely dealt with.

VSWR 1.3 allows for the signals to be processed without any degradation or deterioration and produces the best possible signal clarity.

To allow the external components to be regularly serviced the connector needed to be capable of up to 3000 mating cycles, and this was achieved by fine tuning the connector forces to an engagement force of 2.5lbs maximum and 1.5lbs minimum, and a disengagement force of 3.0 lbs maximum and  2.0lbs minimum.

The successful design is now in volume production improving the quality of life of both adults and children and in the case of children in particular allows for normal schooling and participation in the hearing world – all thanks to a miniature waterproof RF connector!

Millimetre Wave connectors are designed for use in 50 ohm systems and operate in the frequency ranges up to 110GHz, dependent upon series. The connectors are designed to have a low VSWR and return loss.

The construction of these devices ensures that the body engages before the centre conductor and ensures a rugged and reliable mating interface. The interface is an air dielectric with the contact supported by a short glass or polymer bead.

All Intelliconnect Millimetre Wave connectors can be configured to be terminated with flexible or semi-rigid cables. The series designation refers to the outer conductor diameter and generally the smaller the outer contact the higher the maximum operating frequency.

Standard products available from Intelliconnect suitable for medical applications include the TRB and TRT triaxial connector series designed primarily to reduce noise levels in systems while providing an isolated ground. The TRB series has a bayonet locking mechanism as designed on the BNC series while the TRT series has a 7/16-28 thread coupling mechanism as designed on the TNC series. Both the TRB and TRT series are non-constant impedance and incorporate a third conductor. These two products feature a state of the art clamping construction and weatherproof sealing features which ensure excellent termination to various twinaxial and triaxial cables.

The waterproof ABMS micro miniature size connector series is similar to, and offers the same weight and space benefits of, the standard MCX connector series. The ABMS connector is a more rugged design, rated to 3000 mating cycles and waterproof to IP68. This connector series offers a quick snap-on locking mechanism and is used with small, semi-rigid and flexible cables. These connectors can also accommodate various PCB, surface, edge, press fit and bulkhead mounting configurations.

The standard RF connector product range from Intelliconnect includes the general purpose design N Series medium size connector. The N Series features a gasket for weatherproof operations. They operate up to 12GHz and can withstand rugged environmental conditions. This series can accommodate various coaxial cables, PCB, flange and bulkhead configurations.

The SMA Series miniature connector family is designed to be compatible with the small semi-rigid cables that have very low VSWR at high frequencies. In addition, other connectors in the series can accommodate flexible coaxial cable, PCB, flange, surface, edge and bulkhead configurations.

The medium size TNC Series are lightweight connectors with a weatherproof screw locking mechanism and may be used with small and medium size cables. The TNC series also accommodates various PCB, flange and bulkhead configurations and are generally used in applications up to 12 GHz.

The BMA series miniature connector series is designed to be compatible with the small semi-rigid cables that have very low VSWR up to 22 GHz. In addition, other connectors in the series can accommodate flexible coaxial cable, PCB, flange, surface and bulkhead configurations. These connectors are ideal for use in rack and panel applications and MIL versions are available.

Another miniature connector series is the SMB, this miniature connector series is designed to be compatible with the small semi-rigid and flexible cables such as RG316, RG174 and RG196. In addition, other connectors in the series can accommodate PCB, surface, edge and bulkhead configurations. This series is designed with a snap on mechanism. They are mated and unmated by a straight pull which makes them useful in areas that are inaccessible to normal mating action. The plugs have female contacts while the jacks have male contacts.

For the cellular telephone, information systems and communications markets the micro miniature size MCX connector series is an excellent design where weight and space are at a premium. This connector series has a quick snap-on locking mechanism. The MCX series is used with small, semi-rigid and flexible cables. These connectors can also accommodate various PCB, bulkhead, surface, edge, and press fit mount configurations.

Another standard coaxial range is the C Series general purpose medium size connector range that has a weatherproof bayonet locking mechanism. The C Series compliments the N-Type series by offering the same size fitting for the same cable groups. They are generally used in applications up to 11GHz.

The final two standard product ranges available from Intelliconnect are Triaxial connectors designed primarily to reduce noise levels in systems along with providing an isolated ground.
